Ive Tried PMing you but never get a response... Id like to 3D print my own 6 button bracket for the circuit sword, but I don't see a link to buy the STL file for it. Do you have that available?

I forget the exact terminology, but you also might try going into the retro pie setup and you have to choose the first option (expand disk space)... this basically tells the computer to use more than 4gb. I ran into a similar problem because I forgot to do this.

Just as a follow up... I got brave and replaced C7 with one of the 100 cap from the pic that @helder suggested... Didn't fix the choppy speaker audio. The headphone audio was still fine. So, any other ideas?

Has anyone tried replacing the C7 cap with one of the suggested replacements? I have one of them and wondered if it would fix the sound issue with headphones working but the speaker cutting out/ just playing bleeps and boops/bits and pieces of sounds?
