I'll jump the wires and yes I did add the files you posted. Im going to reinstall retropie too just to be sure theres no trashy files.

Still nothing, I jumped the wires like you said and no sound except a low buzzing. A curious thing however is when I attempt to select the volume mixer from the menu it simply crashes back to the menu. I've been googling around trying to find a fix but nothing yet. Here are pictures both with and without jumped potentiometer points

Hmm it looks right in the wiring, and how are you powering the whole setup? can you take a wider view so I can see everything else and how it's wired.

I completely reinstalled retropie and the issue is resolved! Huzzah!

Only thing that comes to mind is too much current coming into the board and the fuse tripping. Before programming it try it out on a pc through usb.

So i just tried to run the board with using only my pcs power.... still nothing detected. whats the fuse trip at? I'll start checking to see what current is being drawn through the whole thing and let you know. I'll try a reprogram when I get the chance to in the night. If it is the fuse what teh hell do i do to fix that or jump around that?

So i just checked with the batteries in and ran my multimeter in line withe the Vin to the board, seeing as thats where the max powere would be drawn from using the powerstrip on the AIO. I'm barely scratching 600mA when im in the menu for configuring the controller. It boots at around 200mA and bumps to 400mA when the screen lights up. After that the boot processes bring it to 550mA and then to 590mA occasionally. ~540 to 560mA was its stable point. i doubt your fuse is lower than that as the powerboost outputs 2A! let me know what you think, you designed this thing afterall.

The fuse is in place after the power strip to prevent high current spikes killing parts on the board. It's rated at 500mA but has never been an issue for anyone , have you connected the board to a pc to see if it's programmed as a usb controller?

so after wiring the AIO up to a usb socket i had laying around. i tried using it from the input holes on the AIO and the output holes just in case, nothing, nothing showed up at all, only a flicker of a device not recognised. I did a current check as well on it with it plugged in via usb and on my batteries, 500mA+ again, disconnected the screen, down to 200mA, I had it plugged into my monitor via HDMI and it was still not detecting the board, not even a flicker of it working, almost like the board has its lights on but no one is home. do you suggest an attempt at reprogramming yet in case I have somehow bricked it.
I tried with the screen i have disconnected too, that didn't make a difference either current was still at ~200mA in that config too and the comp didnt pick it up either.

oh christ!!! so i just closed everything to shut down my comp. i got a million notifications of "usb not recognised"..... oops. so a reprogram is in order i suppose then, I'll update when i get the chance to reprogram if this is whats messed up on it any suggestions other than powering my screen separately from the AIO e.g. making my own power strip and have that run next to the AIO powerstrip then running the AIO from that and the screen?

Try a reprogram and also be sure the D+ and D- are wired correctly when testing the controller on a PC. If a reprogram isn't working we can arrange a swap as long as there aren't any traces or pads burned/ripped off.

The volume pads on the pcb (5) shows audio L , audio R, but you combined it to mono ? further explanation is welcome so it wouldn't get me in trouble combining l+r and use a 3 legged 10k Volume wheel ?

The audio is stereo so not sure where you're seeing mono, you need a 5 pin wheel and mono is on the speaker output which is setup at the end of the audio circuit and it combines the 2 channels into 1 for the speaker.
