Replaced all my original 10ohm resistors through R15-R18.

Then added 2x 75ohm resistors as per above by @tomatoflames

Audio now working very nicely. Relieved about this! Finally I can game. :D

Unsure why people are criticising Helder here?! :?: Without his tireless efforts and continual assistance to the forum we'd be nowhere.

I used 200 ohm resistors to quiet the speaker and headphone just slightly because the headphones were really loud but it also affects the speaker. It sounded fine for me but if it sounds too low replace the resistors circled in green with 10ohm resistors, they can be normal through hole resistors.

@helder

yes got Sound from Headphones and loudness is nice. Volume wheel works also.

I have an old cabel from my Car hifi what is twisted and 3 times shielded. I will cut some pieces out connect that 2 wires to pwm and pi and the shield on ground and i will let u know if this helps anyway :)

hope i get my speaker today so i can test all out

Im freaking out all works Only sound of speaker could be a little bit louder (any trick i could do?) but its okay, no static sound anymore :D
Shielding works like i know it from my Car Hifi :D
The ground cable goes from PI GPIO GND to one from the GND Spots on The AIO Powerstrip and is twistet around the pwm1 and pwm0 cables

I also done a GND cable (also conectet to PI GND and AIO GND) around the Volume Wheel cables and now i dont have any Cut sound when volume is at 100%. I had this cuts before.

Hi,
I also had this choppy sound issue, but I was able to fix it. Now the sound is clear and loud. Potentiometer works also.
- No shielded wire to the speaker, just two 0,14mm^2 wires. No ferrite toroids.
- Soldered two 100Ohms resistors to the right side of 'R15' and 'R16' and connect them both to 'Speaker-'
- connection between capacitor C19 and the headphone socket was broken, so I wired that connection manually
- config.txt changed as suggested in Helder's templates (stereo)
- Changed the Retropie 'Volume' settings to maximum and 'Auto' as default for the 'Audio Output'

Additionally, I had an issue with the USB devices. No USB device was recognized.
- changed config.txt as suggested in Helder's template for 'max. current'. No need to change to USB 1.1 standard.
- Plugged an USB hub (Trust 4-ports) with USB storage device (Transcend) to one of the USB ports
Now the USB device gets recognized and makes it possible to transfer roms
I tried different things, but this was the only combination which worked for me.

So I've made a big balls up....

Whilst trying to replace R17 and R18 I've managed to remove one of the pads.....

Is there any work around here besides usb audio? If not its fine, I'll purchase a USB audio and working on it from there.

You mean to use 10ohm? that was the suggestions but seems it's causing audio cutoffs so something 75ohm or slightly higher is good but keep it below 200ohms, I also suggest doing the same on the R17 & R18.

I have some 100ohm smd resistors I can change all 4 to those they are currently all 10ohm, would that help with volume also or make it quieter? I have some better speakers coming 28mm 8ohm 2w speakers that I used to use in my lightsaber builds (http://www.thecustomsabershop.com/Sound-C51.aspx) will be trying those and changing all the audio wiring to shielded wire.

Probably best to use those 100ohm resistors if the audio is cutting out like other people has been having issues with but it will slightly lower the overall audio volume on the speaker.
