For as much work as I'm putting into the other handhelds I'm building, I have a feeling that this one will get the most use on the go, as I will be able to toss it around or put it in my pocket and not worry about damaging it as much.

I guess I should order some DS Lite buttons and buy some friggin Altoids.

I'm still curious how close the 2.4" is to fitting? is it close enough that a little modification of the PCB (i.e. taking off the sharp corners) would make it work? Or is it just too big all around?

I don't have a screen to test with, but I'll print out something the size of the board/screen to test it out.

Buy some extra! Cutting clean holes in the tin is the hardest part. . The nice thing is, if you mess one up, you still get to eat the mints.

My wife is a jewelry maker so she has all kinds of crazy tin punching things. Modifying the case might be the only thing I have up on some of you. I have to look for the most step-by-step basic guides when doing ANYTHING from the command line. It took me three days to find a tutorial that taught me "cd ..." because I didn't know enough to even google the right question. But it has been a TON of fun learning all this stuff.

DSi are thinner (foil dome tact instead of membranes) and you might have more luck finding whole shells
(though they usually don't have the membranes)
